My kid lost the fork. Can I buy another set without the case?

Probably not since its a set. Walmart carries individual flatware - just a thought

Is the knife serrated or is it smooth like a butter knife?

It’s the type you would get in a normal place setting; it’s not smooth but does have little teeth. It’s not as smooth as a butter knife.

What is the length of the fork?

It’s regular knife, fork and spoon length. Just like your regular flatware/silverware.

I want to buy this for a kid and remove the knife. Will the spoon and fork rattle in the case if you take the knife out?

Unfortunately, yes I do think it would rattle around a little without the knife. Not terribly so, but there would be the possibility of more up and down travel within the case without the knife taking up a little space in the stack.
