Q: 2.5 lbs - 40oz wgt / 8oz wgt = 5cups by wgt of water = 5cups of volume. So 2.5 lbs wgt s/d 5 cups volume. So how can it be 4 cups? Anyone?

I use them for freezer meals. I was able to put 5 cups of water in it, BUT it went to the top of the container. You couldn't put the cover on properly with 5 cups. You can put the cover on properly and fold those edges down with only 4 cups of water. Does that help?

Q: If I make casserole in this pan then how many people can eat it?

It depends on what type of casserole you are making and the size of your portions. For example, if it is a scallop potato casserole and you are using a standard serving spoon, you should be able to get 3-5 servings or 3-5 people. It's safe to say whatever type of casserole it is and if you are using a standard size serving spoon, you can feed at least 3 people per container.

Q: I'm looking for a quarter size for a standard aluminum foil steam pan/chafing dish. Will these work?

No I would not recommend this for that purpose.

Q: How long can this product be used?

I am not sure what you mean by how long. If you mean reusing, maybe once if you are gentle with it. The cardboard top is only good for one time use.
